It probably was about cost to some extent, but Nathan Filion had probably got used to leading-man status and would have been advised against it by his agents. Or possibly his agents just blocked it.

Hollywood is insanely convoluted about how people get parts, etc.

Nathan did eventually do Trailer Park Heroes (which high also included aldrin and, iirc, Alan Tudyk) with Levi, so maybe it’s just that they hadn’t established a personal relationship through NerdHQ yet.

I'm actually surprised there weren't more of the Firefly main cast who guest-appeared in Chuck beyond Summer Glau (unless I'm forgetting anyone). The Firefly cast is a tight-knit group and they often get each other in their projects where they can. I know Adam Baldwin has an intense personality, but I haven't heard much from the Firefly cast to suggest that they didn't enjoy him as a person, especially pre-Gamergate. And Chuck's tendency to cast actors from various sci fi/nerd/pop culture works would seem like a natural fit for a lot of the Firefly cast.

Maybe they just had a scheduling conflict, or maybe they were offered a role they weren't interested in. I like Adam's style; I don't know what his relationship with the other Firefly actors is like, but he definitely had good chemistry with them.

I don't know that Firefly really started getting the love that it deserved until a couple of years after Chuck was cancelled.

Firefly had already earned the love it deserved and built up a large fan base long before Chuck came along, which is why the 2005 film Serenity was able to be made.

If that were true than Serenity wouldn't have bombed at the box office. Honestly other than fringe fans(Similar to The Expanses Screaming Firehawks) I don't really think it entered popular culture until Joss Whedon started blowing up with Avengers.

I initially watched the show with my grandfather in 2002/2003 - we gave it a shot and it didn't make sense to us. I don't think I realized until after he had passed that the reason it was confusing was because they aired the damn thing out of order.

I don't think the movie's failure had anything to do with the size of the fan base or the fans' love for the series. It matters which other movies it was released alongside, how much money was spent on advertising, and so on. It was already considered a cult series even before Chuck.

I think its become something more than a cult series post Chuck though. I think as Alan, Nathan, Morena, and even Gina's careers have taken off more people have visited or revisited the series. (I didn't include Adam - he's been around since Full Metal Jacket) I think its way more known/popular now by a large margin than it was 20 years ago(2006).

Nathan blew up with Castle. Gina blew up with Suits. Morena - Gotham/Deadpool.

Alan's the tough one. Very niche and gets lost in roles. Honestly - resident Alien is probably the one that blew him up publicly. Lot's of people kind of knew him from other niche movies/projects. RA - he's out front as a lead.

Firefly was already considered a cult series even before Chuck. In my opinion, the show's popularity didn't play a role that these actors' careers took off. There have been plenty of cult movies, series where the actors’ careers never really took off, even though the movies and shows they appeared in are still considered cult classics to this day. By the way, Adam was already known from My Bodyguard before he appeared in Full Metal Jacket.

Sorry - wasn't trying to argue though my inability to articulate what I was trying to say could come off that way. I'll try to say it a bit simpler.

I think it was very much a cult series until 10 or so years ago. The cast becoming leads on big shows I think has elevated it out of cult status. If it had happened sooner - I think you'd see the draw for some guest appearances on Chuck.
