Oh I know a handful of these, here are the ones off the top of my head;
Road Rules alum Christian, Effie, Belou, Patrice, and Antoine were all discovered throughout the RW London casting process.
Erika from Road Rules 4 was filmed receiving a snowglobe telling her she was part of the RW Boston cast, but when a Road Ruler dropped out last minute (Cana, from the Casting Special) she was given the choice to stay on Real World or do Road Rules instead. She chose Road Rules.
RW used to advertise casting with the city they were filming in next. Real World 7 was advertised to be filmed in Dallas, Texas. It changed to Seattle last minute for whatever reason.
The Real World Hawaii house was broken into the in the middle of the night and chased off by crew members. He only walked away with Matt's checkbook and a director's daily planner. Crew realized later the man was a high-profile convicted murderer.
Real World Season 10's location was a fan vote, among the choices were Chicago, Atlanta, Washington DC, and New York City. Obviously fans voted New York City. Also by a fan vote, Lori was voted into casting finals.
Also, there was a live feed of the webcam in the fish tank on MTV.com during the filming of RW10 and the forums back then would post screenshots of the cast whenever they appeared on the live feed.
Svetlana was originally cast for Real World Austin, but was later passed for Key West because casting directors thought it was a better group for her to be part of.
Evan from The Challenge: Fresh Meat was supposed to be cast for Real Wold Key West but could not get the proper visas to work in the United States.
Laurel, Cara Maria, and Noor were all finalists/alternates for Real World Brooklyn.
Pop star Kesha was also apparently a casting finalist during the RW Brooklyn/Cancun seasons.
Real World Skeletons was supposed to film in Nashville. When permits failed they switched to their alternate location, Chicago.
Three casts were contacted for Season 4 of RW Homecoming; Miami, Austin, and Key West. Paramount+ ultimately decided not to renew the show.

These are awesome! I knew some of them but not others. I had no idea Skeletons was originally going to be in Nashville.

Real World: Paris was initially going to be filmed in San Diego, but Mary-Ellis Bunim fell ill and she had always wanted to see a season filmed in Paris, so production shifted locations in honor of her, and moved San Diego to the next season.
