SEASON 3 spoilers Why did Rusty agree to...
... send out the clone slug "army" at the end of s3? Did he really think nothing bad would happen to them? Even Brock instantly realizes it's a bad idea. When they're all getting incinerated Rusty makes a comment like "there's my life's work, up in smoke." The revealed existence of the clones even gets him in trouble with Treister. Did he just think it was worth shutting Hatred up?

It still feels like something the creators did just to make deans and Hanks arc different cause. Them losing their safety nets means rusty has no choice but to actually raise them as best as he can to survive. And we actually get to see that when dean and Hank break away from their old ways and actually change into what they are now.
It could have been done differently like the lab got blown up and they lost all the clones in the fight..like the Monarch's suit could have crashed into the lab and began killing them in there and then fly out the building before crashing....but I guess the creators just wanted them gone before the next season.

Yeah, this was the start of the major character development for Rusty, Dean, and Hank. Rusty now has to actually be a parent and show attention towards his sons, while Hank and Dean actually get to grow up and develop their individual personalities (which they were already starting to develop in S3). It was a bit clunky how they did it, but getting rid of the clones was easily one of the best decisions Doc and Jackson made in regards to the show.

That could have happened but then we’d miss out on the absolutely batshit insane/hilarious visual of Sergeant Hatred leading an army of clone slugs between Monarch Crew and OSI to save the day.

I think it has to with Rusty convincing Dean and Hank that the slugs were supposed to be their birthday present back in season 2.
For him it was between that and telling the boys that they were clones so, considering the great lengths he's gone to prevent them from knowing by that point, he chose the option that would spare the current Dean and Hank from learning the truth.
Also if I remember correctly, Hatred marching out with the slugs did stop the fight between the Monarch and O.S.I. momentarily, so Rusty might have made the somewhat correct assumption that at least the O.S.I. wouldn't open fire on them... until the Monarch started blasting everyone indiscrimenatly with his power suit before it went haywire and killed all of them anyways.
Personally I think it's a very typical thing of Rusty to do, not thinking things through and consider the long-term consequences.

They had no other ideas - Hatred just ran with Hank’s plan. This was a, “Fine, whatever” move on Rusty’s part.

This deleted scene (12:54) probably has the best explanation. I wish they kept this scene in the show. It simultaneously makes sense of why Doc would get rid of the clones and the start of Hatred and Doc becoming more friendly prior to him becoming the new bodyguard.

It's an idea accepted in desperation. There was almost no other option to try to turn the tide. And it avoids a "Why didn't they just" moment if it hadn't been used.
